Well guys, I've run about 20-30 more packs (2S and 3S mixed) through the car. I seem to finally have settled on a solution. I had to rebuild the diff about 3 more times (including sanding the diff rings and thrust rings), and it would keep getting crunchy after a very short time. In order to keep it from slipping under power it needed to be pretty tight (only about 1/32-1/16 off of full tight).
Anyway, I finally swapped some ceramic balls in the thrust bearing and the diff balls. It's butter smooth for 5 packs now with no sign of getting rough. No slipping either. These balls seem to hold up a lot better to the pressures. The carbide balls got noticeably rough even on freshly polished rings, so I knew they were toast.
Replace RC10GT ball diff with gear diff?

Re: Replace RC10GT ball diff with gear diff?
Dang I’m running a 4.5t Novak Velociti brushless on my stealth 2:25 with a fixed gear hub, am I on borrowed time with my RC10DS?
Runs great and super smooth.
